The building of a category list has recently been discussed on this list.
Since you also ask about 10000+ products, I would strongly recommend
parsing the products database at regular intervals and building the
categories list as a file to be included. (shell script or perl)

I may have a solution available in the near future, but don't count on it.

Under most circumstances, i.e. when sql integration is not a necessity, I
would personally prefer gdbm or db. Both are at least good enough, even for
larger catalogs.
